PureCycle and Motherson Develop Bumper With 30% Recycled Polypropylene

PureCycle Technologies and Motherson have developed an automotive bumper prototype containing 30% recycled polypropylene, highlighting efforts to increase the use of post-consumer plastics in vehicle components that traditionally require high levels of appearance and performance.

The Class-A surface bumper was manufactured at Motherson’s facility in Tuscaloosa, Alabama, using PureCycle’s PureFive recycled polypropylene resin. Feasibility work and testing were led by Motherson’s global innovation team in Germany, with the companies presenting technical details of the project at the Startup Autobahn Expo in Stuttgart in July.

According to the companies, the component has undergone climate and mechanical-property testing intended to assess whether the recycled material can meet automotive performance requirements.

The significance of the prototype lies partly in the type of component involved. Class-A surfaces are highly visible parts of a vehicle where appearance, consistency, and surface quality are important. These can include bumpers, body panels, interior trim and other components that consumers see or touch.

Using recycled polymers in these applications can be more difficult than using them in concealed structural components because contamination, color variation, odor, and changes in material properties may affect the finished product.

Purification Technology Targets Higher-Value Applications

PureCycle uses a dissolution-based recycling process designed to purify polypropylene waste by removing contaminants, color, and odor while retaining the underlying polymer.

The technology originated from Procter & Gamble and is intended to produce recycled polypropylene with characteristics closer to virgin resin than some conventional recycled materials. PureCycle markets the resulting polypropylene as PureFive.

The company says its recycled material is produced from post-consumer polypropylene and is supported by third-party recycled-content certification. Traceability is becoming increasingly relevant as manufacturers face requirements to demonstrate not only how much recycled material they use but also where that material originated.

Polypropylene is widely used across the automotive industry because of its relatively low weight, durability, and ability to be molded into complex components. However, automotive plastic waste can be challenging to return to comparable vehicle applications because materials recovered from end-of-life vehicles may contain coatings, additives, mixed polymers, and other contaminants.

Recent research into recycling polypropylene from discarded vehicle bumpers has similarly examined challenges including paint contamination and changes to mechanical properties, reflecting the technical barriers to establishing closed-loop automotive plastics systems.

EU Rules Increase Pressure for Recycled Plastics

The PureCycle and Motherson project comes as European automotive manufacturers prepare for mandatory recycled-content requirements under the EU's new regulation covering vehicle circularity and end-of-life vehicle management.

The Council of the European Union formally adopted the regulation on June 29, 2026, following the European Parliament's final approval earlier that month. The legislation introduces requirements spanning vehicle design, production, reuse, recycling and end-of-life treatment.

Under the final rules, plastics used in each new vehicle type will have to contain at least 15% recycled material six years after the regulation enters into force. The minimum rises to 25% after ten years.

At least 20% of each recycled-content target must be met using plastic recovered from end-of-life vehicles or from parts and components removed from vehicles during their use phase. This effectively creates a closed-loop requirement designed to return a portion of automotive plastic waste to new vehicle production rather than relying entirely on recycled materials from other sectors.

The rules also exclude pre-consumer plastics from the recycled-content targets, strengthening the emphasis on material that has already completed a previous use cycle. The European Commission is expected to establish harmonized methods for calculating and verifying recycled content.

For automakers and Tier 1 suppliers, these requirements mean recycled plastics will increasingly need to move beyond relatively low-specification applications and into a wider variety of vehicle components.

Prototype Exceeds Future Overall Percentage Target

At 30% recycled polypropylene, the PureCycle and Motherson prototype contains a greater recycled-material share than the EU's eventual 25% minimum for plastics across new vehicle types.

That does not mean the bumper itself demonstrates regulatory compliance. The EU requirement applies at vehicle-type level, and manufacturers will need to meet detailed calculation, verification and sourcing criteria established under the regulation.

The prototype is instead significant as a technical demonstration that relatively high concentrations of post-consumer recycled polypropylene may be possible in an exterior component with demanding surface-quality requirements.

Motherson said the project is intended to evaluate whether recycled materials can meet the standards expected by premium vehicle manufacturers. Future development work is expected to examine automotive-grade specifications, potential mass production and recycled-content levels above 30%. The companies have also identified a longer-term goal of developing a more closed-loop "bumper-to-bumper" recycling system.

Scaling Remains the Next Challenge

Moving from a prototype to high-volume vehicle production will require more than demonstrating acceptable mechanical and visual performance.

Automotive manufacturers require large quantities of material with consistent specifications, predictable supply, regulatory documentation and competitive pricing. Recycled-polymer suppliers will therefore need sufficient feedstock and processing capacity while maintaining quality across production volumes.

PureCycle is working to expand beyond its existing U.S. operations. The company has announced plans for a recycling facility at the Port of Antwerp in Belgium, targeted for operation in 2029, alongside another planned facility in Rayong, Thailand.

The European facility could be particularly relevant to automotive customers as the EU recycled-content requirements approach, although planned capacity and commissioning schedules remain subject to project execution.

For the wider automotive supply chain, the Motherson and PureCycle project illustrates the growing connection between materials technology and regulatory compliance. Vehicle circularity rules are likely to create stronger demand for high-quality recycled polymers, but suppliers will still have to demonstrate that recycled materials can perform reliably at industrial scale.

If those technical and commercial barriers can be overcome, components such as bumpers could become an important source and destination for recycled polypropylene, helping reduce reliance on virgin fossil-based plastics while building more circular material flows within the automotive sector.
